God {censored} dammit I feel bad. It was a long extended battle and I shoulda called a draw or something. He is a sopohmore, was starting both ways and was our best weight room attendance kid, great attitude, loves football.
we've got no one behind him on both sides of the ball.

Best you can really do is carry it with you, have a quicker whistle, and start working on replacing his hole. Lost a terrific RT because she (yeah!) took a funny hit in 1v1s and got a mild concussion which freaked her out and that was that. I've been puzzling over how I could've avoided that, but that's the way it goes. Upside to the whole thing is I've gained a terrific student coach/manager, sounds like you did, too.

I've always loved the drill because we are very low on contact and I like to tell the guys that the effort they use on the boards is the effort we need on every play. Now I'm scared to run it again.

I love the intensity and fun. Maybe I'll drop boards and keep reach the reacher. It seems like a very low risk drill.

[/quote] Honestly, we just ditch the boards notion and get after it. Setup: two players of same position/ability roughly two feet apart (the LOS). Linemen types have their hands on the ground, standup types are in 2 pt stances. Start: offensive player starts the drill by moving, same as in game. They try to drive each other off the ball until they hear the whistle. Objective: teach effort, intensity, and footwork. It's not a very technical period and it's only 6-8 minutes, but it's daily and part of our routine. When we block bad guys like we play in 1v1s, doesn't matter who we play or what we run.

It wasn't even on the schedule but we had lightning so we were inside for our early practice and I wanted something to get the kids fired up...

Food for thought: we don't present it as a 'hype' period but rather explain that it's about learning to give an intense effort every time. We do celebrate pancakes and good 'battles', but that's just part of football.

We use to do it once a week.
What we noticed was our technique went to crap when we did Kings.
We haven't done it for 3 seasons and haven't missed it.

Not to be trite, but injuries happen. I've had a kid tear up each of his knees in successive years in non contact situations during the spring; just freak things. He was a kid that we were counting on to be a major contributor who never ended up playing a meaningful down for us.
So far as doing a board drill or any drill, only do a drill that will translate to what you want to see show up on film.

They both try to reach each other going the same direction, like it's sweep right for one of them and sweep left for the other one. Good pairs can fight the width of the field.

I recently saw a video on twitter where a youth coach did the same King of the Boards with two cones and string looks much harder to hurt yourself

The fact that I don't do the drill regularly doesn't mean that I think that it's intrinsically dangerous. Maybe the OP let it go too long, maybe not. Maybe that contributed to the injury, maybe not. We do everything that we can to make things as safe as possible but people get hurt.
We lost a starting lineman to an ACL injury last year. Total fluke. Unpadded practice, he was pulling for a screen and a bag-holder who wasn't even looking his way brushed into him.
Things happen.

Got some good news actually. Our trainer waa sure it was an ACL because they "couldn't feel the ACL" I guess when it's torn you can't feel it or something like that.
He went to doctor next day and they said meniscus and it could be 2 or 3 weeks, or it could be the whole season.
Worst case at least he's gonna get to play bball and run track.

If he tore his ACL it will feel like his is calf/foot is dangling from his knee by a thread and is about to fall off. Been there, but my knee was completely blown out.

It will mostly be a pain tolerance thing then I'm not a coach, OP, but Coach Woodall hit it right on the head. When I injured my meniscus I couldn't do any serious physical activity on it for a month or two. After that the pain seemed to come and go for me, and till this day there's certain things I'm not able to do (I never had the surgery to fix it, guess I should look into that someday). If I run on flat ground I'm fine, along with some cuts and turns. But if the ground is uneven (maybe in a park or something) and I step in a hole, or make a sudden movement, it's a sharp pain for a few seconds. I hope your kid turns out alright, no knee injury is fun.
